I have about half the pumps I try to 'rebuild' just not seal perfectly. If you are working on your own dime, that's no big deal. But my customers don't want to ever see me again, so I usually put in a replacement wet end and call it good. I think what happens is one side or the other warps just a bit - it might not cause a leak in an of itself, but then when you try to dismantle and 'remantle' the thing it causes a leak. You can usually see if you are going to have a problem with the pump on the bench, not so much out in the field.
